Low-Waste Headwear Production
Three sources of waste are within a manufacturer's control: overproduction, extra sample rounds and fabric offcuts. Mr Balaclava makes to order from 50 pieces per design, approves every design digitally before the sample, cuts from CAD-planned patterns, knits many styles to shape, and inspects every piece so repeat orders match.

Stage by stage
Where waste happens, and what we do about it
Every stage of a headwear order can create waste. This is how we keep it low on yours.
| Stage | Waste risk | What we do |
|---|---|---|
| Ordering | Overproduction and unsold stock | Made to order from 50 pieces per design, so you buy what you can sell and reorder when stock runs low |
| Design | Repeated sample rounds | Digital mockups in 1–3 business days and tech packs in 3–5 days, approved before the physical sample |
| Cutting | Fabric offcuts | Patterns drafted in CAD and nested digitally, so more of each fabric roll ends up in the product |
| Knitting | Cut-and-sew waste | Beanies and knitted balaclavas made on computerised knitting machines in one piece or close to their final shape |
| Quality control | Rejects and remakes | Inspection at every stage of production, before anything is packed |
| Reorders | Starting again from scratch | Approved files archived and version-controlled, so repeat orders are made to the same specification |
Made to order
Made to order, from 50 pieces
High minimum orders push brands to buy more than they can sell, and unsold stock is one of the biggest sources of waste in apparel. With a 50-piece minimum per design, you can launch small, test colours and reorder what sells.
- Small first runs and limited editions from 50 pieces per design.
- Room to grow with a capacity of around 100,000 pieces a month when a style takes off.
- Fast reorders: a standard lead time of 14 days, plus 3–6 working days by DHL, FedEx or UPS, so restocking takes weeks rather than months.
Digital first
Fewer samples, fewer surprises
Every sample that is made, shipped and rejected is waste. We settle the details on screen first, so the physical sample confirms a design instead of discovering its problems.
-
Mockups first
Digital mockups in 1–3 business days show the colours, logo placement, labels and packaging before anything is made.
-
Complete tech packs
Tech packs in 3–5 days record the measurements, fabrics, threads and logos. Approved files are archived for reorders.
-
Then the sample
The physical sample follows within 5–7 days, made from the approved files, so changes are small and sample rounds stay few.
Cutting and knitting
Less fabric on the cutting-room floor
Our in-house engineers draft each pattern in CAD, and our knitting machines are computerised. Both help us use more of every roll and cone of yarn.
- CAD patterns: fleece, Lycra and mesh styles are cut from patterns nested digitally for the width of the fabric.
- Knitted to shape: beanies and knitted balaclavas come off computerised flat and circular knitting machines in one piece or close to their final shape, with little cutting.
- Consistent runs: programmable machines repeat the approved settings for every piece and every reorder.

Right first time
Quality that avoids remakes
A defective batch doubles the material, energy and shipping of an order. Our quality process is built to catch problems before bulk production, not after.
-
Inspected at every stage
Stitching, measurements and finish are checked during production, and every piece is inspected before packing.
-
The right size and fit
We grade patterns to your size chart or ours, so every size in a run fits as intended.
-
Built to last
Fabrics tested for tensile strength, colour retention and stretch recovery keep their shape and colour, so products stay in use longer.
How ordering works

FAQ
Low-waste production: frequently asked questions
How does a low minimum order reduce waste?
Unsold stock is one of the largest sources of waste in apparel. With a minimum of 50 pieces per design, brands can order close to real demand and reorder what sells, instead of buying large runs up front.
Do you make a sample for every order?
Every new design gets a physical sample, made within 5–7 days once the digital mockup and tech pack are approved. Settling the details on screen first keeps the number of sample rounds low. Repeat orders are made from the archived, approved files.
How long do mockups and tech packs take?
Digital mockups take 1–3 business days and complete tech packs 3–5 days, depending on the complexity of the design.
Can I reorder the same product later?
Yes. Approved files are archived and version-controlled, so a reorder is made to the same specification. The standard lead time of 14 days applies.
How long does production take?
Samples are sent within 5–7 days of your order. Once the sample is approved, standard lead time is 14 days; 7 days is possible on request. Complex products or very large orders (100,000–200,000 pcs) can take up to one month. Express shipping by DHL, FedEx or UPS then takes 3–6 working days.
