Sizing and Fit for Custom Headwear

Headwear has to fit a head, a face or a foot, often under a helmet or over other layers, so sizing is decided before the sample, not after. Mr Balaclava grades every style from a base size with digital pattern software, offers standard, custom and extended size ranges from XXS to 5XL, adapts the pattern to the fabric's stretch, and checks the measurements on the sample and in final inspection. Fit work is part of development for orders from 50 pieces per design.

Three ways to size a product

Which one is right depends on how much you know about your customers and how many sizes you want to stock.

ApproachHow it worksBest for
One size with stretchA single size in a stretch fabric or knit, designed to fit most adult heads; the usual choice for balaclavas, beanies and neck gaitersStock styles, teams and promotional orders, low inventory risk
Standard size rangeOur graded size charts (S–XL or XXS–5XL) in US, EU or UK conventions, with body and garment measurementsRetail lines, caps, socks, ski wear, kids' ranges
Custom sizingYour own measurement table, or grading built from your customer data and return feedbackBrands with an established fit, niche body types, specific markets

Grading

From a base size to the whole range

We fit and approve one base size, then grade the pattern up and down with a rule set that keeps the proportions right. Grading is not adding the same centimetre everywhere: a balaclava's eye opening grows less than its neck, and a cap's crown depth changes with its circumference.

  • Digital grading in the pattern software, so every size is reproducible on reorders.
  • Fabric-specific rules. Stretch fabrics are patterned with negative ease; stable fabrics get room for movement; shrinkage from the fabric test is built in.
  • Measurement tables with tolerances in the tech pack, used again at final inspection.
  • Regional conversions (US, EU, UK, Asian fit) documented on the size label and in the tech pack.

By product

Fit rules that differ by product

Each product family has its own critical measurements. These are the ones we check first on the sample.

  • Balaclavas and ski masks

Face opening size and position, crown depth, neck length; helmet compatibility for sports and motorcycle styles; one-, two- or three-hole layouts.

  • Beanies

Circumference and stretch of the band, crown height (low-profile, cuffed, slouchy), cuff depth; one size for adults, separate kids' sizes.

  • Caps and hats

Crown circumference in fitted sizes or with an adjustable closure, crown height, peak length and curve, brim width for hats.

  • Socks and ski wear

Foot length ranges and leg height for socks; body measurements, layering ease and sleeve length for ski wear.

Fit checks

Where fit is checked during an order

  1. Tech pack

The measurement table and the ease for the chosen fabric are agreed before anything is made.

  2. Sample

We measure the sample against the table and try it on; you test it on real heads or a fit model and send feedback.

  3. First pieces off the line

The first production pieces are measured against the approved sample before the run continues.

  4. Final inspection

Measurements are checked on every piece within the tolerances of the tech pack.

Size charts

Size charts for your shop

With the tech pack you receive the size chart for your product, ready for a product page or a hang tag: body measurements, garment measurements, metric and imperial, and the regional conversions you sell in. If you have return data from earlier collections, we use it to adjust the grading before the next run.

Extended sizes
XXS to 5XL on request, with the grading rules adapted for the extremes rather than stretched from the middle.
Kids' ranges
Separate blocks by age group; helmet-compatible balaclavas for children are sampled in two sizes.
Unisex and gendered
One block for unisex headwear; separate grading where the product is sold as men's and women's ski wear.

FAQ

Sizing and fit: frequently asked questions

Do balaclavas and beanies need several sizes?

Usually not. Most balaclavas, beanies and neck gaiters are made in one adult size in a stretch fabric or knit. Separate sizes are recommended for kids, for helmet-specific balaclavas and for premium lines where a precise fit is part of the product.

Can I use my own size chart?

Yes. Send your measurement table and we grade the pattern to it. If some measurements conflict with the fabric or the construction, we flag it before the sample.

How does the fabric affect sizing?

Stretch fabrics such as dry-fit Lycra are cut smaller than the head (negative ease) so they hold their shape; fleece and woven fabrics need room for movement; knits are set by stitch density and relax after steaming. Shrinkage measured on the fabric test is built into the pattern.

Can you convert sizes between the US, the EU and the UK?

Yes. The tech pack and the size label carry the conversions you sell in, and the size chart for your shop lists them side by side.

What happens if the sample does not fit?

You send your measurements or photos of the fit, we adjust the pattern and the tech pack, and a second sample is made if the change affects construction. Production only starts after the sample is approved.

Does the fit stay the same on reorders?

Yes, as long as the fabric stays the same: the pattern and the grading are archived with the tech pack. After a fabric change we recommend a fit review on a new sample.
