Case Study
Project Overview
Mr Balaclava partnered with a European apparel brand to manufacture a Windproof Embroidery Balaclava built for streetwear. The brand wanted a versatile piece that combined a clean single-opening design with custom embroidery. It needed to work across three core colors while keeping a consistent premium finish throughout the entire run.
The project required accurate embroidery placement across curved fabric zones on the forehead and side panels of the balaclava. Consequently, our team matched every stitch detail to the brand's design files. This kept the fabric's stretch and recovery fully intact.
We used our in-house cutting, stitching, embroidery, and quality control setup for this project. As a result, we completed and shipped the full 1000-piece order within two weeks.
The Challenge
The client, a European streetwear apparel brand, needed a Windproof balaclava produced in three colors at real production volume. Therefore, the project involved manufacturing 1000 pieces using S.H.Y dry fit lycra. We maintained consistent quality across every color and size range.
Keeping embroidery placement identical across black, grey, and white fabric created a genuine production challenge for the team. Each color absorbed thread tension differently. Therefore, we carefully adjusted stitch density to avoid puckering or misalignment across the full 1000-piece run.
Our Solution
Our production team first ran embroidery tests on each of the three fabric colors. This locked in consistent stitch tension and placement accuracy across the board. After confirming the settings, we moved into bulk cutting and stitching.
Throughout production, inline inspections tracked panel alignment, embroidery accuracy, and overall fabric consistency across every color batch at each stage. Every balaclava passed final inspection before packing, which kept the finish uniform across the entire 1000-piece order.
Ultimately, we completed the project within the agreed two-week schedule and prepared it for international shipment.
Detailed Result
The finished Windproof Embroidery Balaclava delivered a clean, consistent embroidery finish across all three colorways for the streetwear line. Meanwhile, the lycra fabric retained its shape and normal stretch. This gave every unit the same fit and feel throughout wear.
Every unit passed final quality inspection with consistent stitching, accurate embroidery placement, and clean packaging. As a result, the shipment reached the client ready for retail distribution across the European market.
