Mr Balaclava partnered with a European organization to manufacture a denim patch balaclava for its worldwide network. The organization wanted a durable everyday piece that carried a raw-edge denim patch across five colorways. It needed a consistent premium finish throughout the entire 700-piece order.
The project required precise denim patch placement and clean stitching across five different fabric colors. Consequently, our team tested patch application on each color before moving into bulk production for the complete 700-piece order.
We used our in-house cutting, stitching, patch application, and quality control setup for this project. As a result, we completed the entire order within two weeks.
The Challenge
The client, a European organization, needed a denim patch balaclava produced across five colors at real production volume. Therefore, the project involved manufacturing 700 pieces using dry fit lycra within a tight two-week production schedule for the full order.
Keeping the raw-edge denim patch secure and consistent across five stretch fabric colors created a genuine construction challenge for our team. Additionally, the frayed patch edges needed reinforced stitching to prevent unraveling during regular wear and repeated washing.
Our Solution
Our production team first tested denim patch application on each of the five fabric colors to confirm placement and stitch security across the board. After confirming the settings, we moved into bulk cutting and stitching.
Throughout production, inline inspections tracked patch alignment, stitch reinforcement, and fabric consistency across every color batch at each stage. Every balaclava passed final inspection before packing, which kept the finish uniform across the entire 700-piece order.
Ultimately, we completed the project within the agreed two-week schedule and prepared it for international shipment.

The finished balaclavas delivered a secure, consistent denim patch finish across all five colorways for the organization's full 700-piece order. Meanwhile, the lycra retained its shape and normal stretch, giving every unit the same fit and feel.
