# Machinery and Technologies in Our Headwear Factory

Mr Balaclava's facility in Sialkot, Pakistan runs computerised circular and flatbed knitting machines, CAD pattern making with nested cutting, industrial sewing lines with overlock, coverstitch and flatlock machines, multi-head embroidery, sublimation, heat-transfer and screen-printing stations, and a sample room on the same equipment. This page explains what each technology does for your product and where it fits in the process.

Overview

## The technologies, stage by stage

What runs where, and what it means for the piece you order.

| Stage | Equipment | What it gives your product |
| --- | --- | --- |
| Design and patterns | CAD pattern software, digital grading, marker nesting | Accurate sizes across the range, repeatable reorders, less fabric waste |
| Knitting | Computerised circular and flatbed knitting machines | Knitted-to-shape beanies, balaclavas, scarves and socks; rib, cable and jacquard patterns; controlled stitch density and stretch |
| Cutting | Automated and manual cutting from nested markers | Clean, consistent panels bundled by size for cut-and-sew styles |
| Sewing | Industrial lockstitch, 5-thread overlock, coverstitch, flatlock and bar-tack machines | The right seam for each fabric: strength, stretch or a flat seam against the skin |
| Embroidery | Multi-head computerised embroidery machines | Flat and 3D puff logos with consistent placement across the run, including on fleece and Lycra |
| Printing | Sublimation, heat-transfer and screen-printing stations | All-over prints on polyester, spot prints and transfers on cotton and blends |
| Finishing and packing | Steaming and pressing, labelling, tagging and packing lines | Retail-ready pieces in your packaging with barcodes and inserts |

Knitting

## Knitted to shape, not cut from cloth

Beanies, knit balaclavas, scarves and socks are knitted directly to their final shape. The machine program sets the stitch density, the rib and the pattern, so the same file produces the same piece on the tenth reorder.

- **Circular machines** for seamless beanies, tubular scarves, socks and the body of knit balaclavas.
- **Flatbed machines** for shaped panels, pom-pom and earflap beanies, cable and jacquard patterns.
- **Yarn options:** acrylic, acrylic-wool, merino, cotton and bamboo blends; solid, melange and multi-colour.
- **Low waste:** knitting to shape leaves almost no offcuts, which is one of the reasons small runs are economical.

Cutting and sewing

## Patterns, cutting and the right seam

Cut-and-sew products start as a CAD pattern graded to your size range. Markers are nested to use the fabric efficiently, panels are cut and bundled by size, and each seam is sewn on the machine that suits it.

- **Overlock (5-thread)** for strong, stretchable seams on fleece and jersey.
- **Coverstitch** for hems and bindings that stretch with the fabric.
- **Flatlock** for seams that lie flat against the face, used on sports and helmet-liner balaclavas.
- **Bar-tacks and reinforcement** on eye openings, drawcord exits and other stress points.

Branding technologies

## Embroidery, sublimation, transfers and screen printing

All branding is applied in-house, which keeps placement consistent and lets us preview it on the mockup and the sample.

- **Multi-head embroidery** Flat and 3D puff embroidery with Pantone-matched threads. Programmed once, the design repeats identically across every head and every reorder.
- **Sublimation** Dye is transferred into polyester fabric under heat, so all-over prints, gradients and photographic designs do not crack or fade.
- **Heat transfer** Vinyl and printed transfers for logos on cotton, fleece and blends, including reflective and metallic finishes.
- **Screen printing** Spot-colour prints for bandanas, caps and cotton products, in plastisol or water-based inks.

Digital workflow

## Why the sample looks like the bulk order

The sample room uses the same machines, programs and materials as production, and every approved file is archived.

1. **One file per product** The tech pack, the pattern file, the knitting program and the embroidery file are stored together under your style code.
2. **Same machines for sample and bulk** What you approve is what the production line runs; no re-engineering between sample and order.
3. **Colour control** Pantone references on the tech pack, lab dips before dyeing, thread and ink matched to the same reference.
4. **Reorders from the archive** A reorder reloads the archived files, so the tenth run matches the first.

FAQ

## Machinery and technologies: frequently asked questions

**### Is production done in your own factory?**

Yes. Knitting, cutting, sewing, embroidery, printing, quality control and packing are done in our facility in Sialkot, Pakistan. Fabrics and yarns are bought from mills.

**### What is the monthly capacity?**

Around 100,000 pieces per month across all product families. Capacity per style depends on the construction; project pages list the quantity made for each order.

**### Can you knit a jacquard or a logo into a beanie?**

Yes. Jacquard patterns, stripes and knitted-in logos are programmed on the knitting machine and approved on the sample. Small text and fine detail are usually better embroidered.

**### Can you sublimate a balaclava all over?**

Yes, on polyester-based fabrics such as dry-fit Lycra. Cotton and wool do not take sublimation; for those we use screen printing, heat transfer or embroidery.

**### Do you make the samples on production machines?**

Yes. The sample room runs the same machines, programs and materials as the production lines, so the approved sample is a true reference for the bulk order.

**### Can I see the factory?**

Yes. Factory visits and video calls from the floor can be arranged with your account manager, and photo updates are part of every order.
